as mentioned, i bench tested the unit before and after.

before, there was no odd sounds, but you could see the dog was not returning fully after running the starter.

i then sprayed wd40 on it and it then returned fully

the dog was already sticking, so there was nothing lost by doing this!

wd40 is light enough not to cause any sticking. its far better than the grease that fiat assembled it with in the first instance as this is what caused the sticking in the first place.

None of the starters I have had in my hands on that's Punto, Punto Grande or Panda have any grease visible

I suspect someone has already been in yours before.

It had managed 50k miles without needing to be touched.
It didn't appear to have been touched in the past either!?
It didn't have a ton of grease on it, but what was there had gone like blu tac.

At the end of the day, it's fixed and other than the electrical connection shearing off, was a simple fix.

@dac69er - same here, yours was sticking due to the above. Unless it was a failing crank oil seal that's sprayed it.

it was generally dry, just some bits of the blu tac type grease here and there.
crank oil seal hadnt been spraying anything anywhere.

like i said, if it lasted 50k miles with a bit of grease on it, then its not caused that huge a problem in my eyes.

Sometimes the free-wheel clutch just behind the spur gear can fail. They generally slip so the engine wont turn but I guess they could stick. The best lube for the shaft would be some dry paste or lock oil which contains carbon powder.
