It was noted that the gear box was leaking oil, so much oil we had to top it up every two weeks. Finally the clutch has given up so it needs to be fixed. Quoted £1700 which I thought was too high, so it's now on the drive being taken apart

If it's the same as the 169 1.1/1.2 gearbox

The original bearing is specialised, read expensive

6204AG15J30 I found some new old stock

It a glass reinforced plastic cage, there is a reinforcing ring on one side

Five years, 25k miles later and it's still quiet so apparently holding itself together

Although I'm intrigued that later Puntos with the same C514 gearbox got upgraded roller bearings?
A recognised weak point?
Presumably these would be fine to use in a Panda?

I've got into the habit of checking gearbox oil level a couple of times a year

And I would also replace the driveshaft seals whilst the 'box is off the car. Much easier than in situ :/
 
What it the name of the tool that is needed to get the clutch off. It's got 6 side but it's not a standard spline bit but close.

Clutch now removed. I found a Torx that had enough grip, even if it was not perfect. A lot of oil behind fly wheel. Suspect i might have second oil leak from engine.

The original plan was clutch and the three shaft seals plus drive shaft bearing. But it now depends on what damage I find inside.

Yes, my clutch was being lubricated from both sides, input shaft seal and also crankshaft main rear seal had failed on mine around 100k miles
 
As long as all the gears work without dropping out or whine

They are normally fixable just with seals and bearing

A little ratting, especially in neutral is okay and is normally the first sign of an input bearing fault

The bearing is the wrong type, it shouldn't be sealed, it has it's own oil feed

Also the bearing shouldn't be jammed all the way down to the gear, there's a little gap, measure it first, tap it down to some feelers guages or similar

There was a common problem with oil leaking through the flywheel bolt, the fix is to remove the bolt and apply some sealant, can't post the service bulletin as fiat site is down at present, I assume Fiat will have fixed this on latter cars
 
Fiat identify special bolts by the fastener type

Ribe on fiat are normally in high stress areas

Door strap, cylinder head

It's so the wrong bolt can not be accidentally fitted at manufacturing,.I suspect

The clutch bolts even though they aren't tightened very tight are normally grade 12.9

They are supposed to be replaced, I suspect it because they come loaded with thread lock

I clean and reuse with one drop of thread lock added, as do most grages, as they aren't cheap

Gearbox is now in bits. It took 3 hours to gently get it apart making sure I did not damage anything. I expected to find some metal in it, but it looks like the bearing cage has totally gone and is now just metal fillings! At first I was worried when two ball bearings fell out of the case, not knowing where they came from. But turns out that is what is left of the bearing. I guess there must be more ball bearings but ran out of time and not found them yet. On Tuesday I plan to check all the parts for damage.

Your looking for 7 ball bearings, there hardened so will do damage, so it's important to find them all

They can make there way into the diff housing

There is a magnet inside the box to.catch metal can't remember where about

The cage is plastic so isn't important
