As for drilling out, use a punch to mark the very centre of whatever is left. Use a small drill bit of good quality 2.5-3mm and start drilling slowly to ensure you get it nice and square…continue by going to slightly larger drill bits until you can get a quality stud extractor in

I'll need to buy a hole punch, i tried some time ago without centreing and it didn't go so well. I can never get stud extractors to work, as the bolt is 10mm head and the thread diameter just 6mm I'm not going to be able to get an extractor in there.

If you’re careful, you can get upto three mil drill in there and there are small stud extractors. If you’re very careful, you can drill out and re-tap the thread, I’ve just had to do that to get to the body control module on the Rengade, unbelievably secured with shearbolts!

I bet I can predict your issues 😉

FYI in theory you can poke a 4mm drill through the centre (the tapping size for a Standard M6 hole is a full 5.0mm

The idea is to hollow out, to create a "threaded tube"

And the thread can flex a little as you wothdraw it 🙂

I've only today realised that the 500X and 500X Cross have different body work....i assumed the only difference was that the Cross was 4 wheel drive, i've not found any kind of 4 wheel drive button in the car yet either! Maybe I have Cross styling but front wheel drive?
 
I seem to think only the higher end models were 4x4 and even then they had to have the 9 speed auto

The bolts can be drilled and tapped or you can get left handed drill bits which will often work well as an extractor

I found these US style ones with a Chisel Edge far more effective than those scrolls

When you do drill through, soak it all in a penetrant.. The heat will soak into the threads

There's no drive train here. I'm actually glad because i'd never use 4WD and its something major that could potentially go wrong in the future.

I can imagine getting anything fixed on this car at a garage would be a lot more expensive than i'd like to pay. That exhaust looks small in the picture but is gigantic in comparison to the one on a Grande Punto.

Thanks for the info. I knew intuitively there were extractors out there that are reliable, so it seems this is them. (y)

I've just been out to the car to soak the holes in penetrant.
 
The wing is off and it now looks like this;

The only thing that looks different is that on the one I took off there was no plastic lining, i've circled in orange the bit i mean. Maybe i lost that? I don't know.

Today, my big surprise was the car not starting...i'd previously been listening to music and setting up bluetooth so i'm assuming the battery needs charging. I'm fairly used to this with Puntos. The battery is probably original to the car because it is a Mopar brand which I believe to be a Fiat supplier, but i can't see any date on it.

I patched up the wing mirror, it works 100% and is fully secure. It'd possibly pass an MOT? Looks a bit meh.

It'd be pretty easy to replace, it looks like just two star bolts are holding the unit to the door, the complete mirror units cost £150 second hand, and i can get paint easily enough.

I charged the car battery and the car starts...but

1) its chucking the engine management light at me and saying "check engine" and driving mode unavailable.

2) It also says "stop start is unavailable", it didn't take long for the stop start fun to begin :)

I don't know if the car needs to learn the battery? Any thoughts?

EDIT: The management light went off and the stop start..started working. Maybe it self learns, i don't know, but problem gone. And i must remember i have less than half hour of music in the car with the engine off before the battery dies. Talking of the battery, its at 90% health, surely that can't be the original one?

I bought the wing above, and the paint. It appears to fit but i've not secured it, i'll take it off and paint it next week. There is some rain around so I didn't want to leave the car with just a tarpaulin covering that part of the car.

The major problem I had was very very noob.... I decided to spray test the aerosol paint can and it went all over the other wing of this car in a big mess

So i then spent 2 hours taking the mess off with white spirit.

Any advice on spray painting? What other noob problems should I avoid?

Don’t use white spirit. You can use thinners which will take off the new paint and leave the oem paint alone. Or you can use a cutting compound to remove over spray.

Sand the old paint smooth. 240 or 320 grit will do. Lay down some etch primer. Wait for it to dry. Sand it back 400-600 grit, then spray on a colour coat. Sand back to 600-1000 grit. Then clear coat.

Halfords sell a selection box or sand paper that has various grades or paper and instructions on how to use them

I used white spirit to get the accidental spray off because I was concerned if i left the paint there for too long it'd set and i'd have to repaint even more of the car, so i used what was at hand. Any idea how long paint can be left and still be removed with thinners/cutting compound? I could have missed some.

My wife bought a Halfords selection of various grade sand paper when I was doing the paint work on my original punto project car. I don't think I used much or any of it, so i'll see whats there. Etch primer is new to me, I've seen etch in other applications though, so I understand the concept. I'll google shortly.

You can do as many layers of paint as you want. Personally if aiming for a good finish I’d use etch to make sure you have good adherence with the panel then a high build primer on that to smooth any imperfections, flat that out then add a couple of layers of colour. In my description above I was just trying to keep it simple.

You can now buy 2k lacquer in spray can form, it’s quite expensive but will leave you with a much harder more resistant finish than an acrylic lacquer

Thanks. I'm going to be away from home next week so i can't start on this soon. On the plus side i'll still be online and this gives me plenty of time to research what you've said and buy etch. I have some acrylic lacquer but would prefer 2K if thats going to be harder. I can remember you saying some time ago that having a heated room was important, so i'm going to do all of the painting in the conservatory with the heating on, i could possibly get the temperature up to 40+ degrees if its a sunny day.

My EVO needs to go through its MOT so i'll be sending that in next Friday if possible. As far as I can tell it only needs tyres, but i may have some jobs to do on that in a rush. I can already see how much better a car the Fiat 500X is than a Grande Punto, I've become quite attached to these Puntos because of the effort i've put into learning to fix them, but its getting time to move on from them.

Last night I scanned through all 500Xs available on copart with the thought of buying another at some point in the future, but they are all a lot worse than the car I've ended up with, so i've been lucky on this one.
