Has anyone had a look at their inlet manifold (especially off an HGT) to see what the quality of the casting is like inside?

A tiny amount, nothing to worry about.
The more important thing is making sure all the joints between manifold parts and the manifold and the head are smooth, no steps or anything.

Am I right in thinking that the inlet ports in the head are slightly larger than the inlet manifold ports? Therefore there is usually a bit of a step?
