Depends...Im thinking of doing the 30mm - 40mm enlargement myself - but then again, I do have access to a machine shop!

Id trhink the best way to do it is use a milling machine and an adjustable circular cutting tool ('Fraid Ive forgotton the real name).Its like a holesaw but designed for cutting big circular holes in thick metal!

Its not something Id want to even consider without access to big machinery! The finish needs to be spot on to keep the airflow good, and trust me...that would be very very hard to do by hand!
 
If you measure the width of the skirts on the standard TB the biggest you would be able to take it out to would be 35mm, but then that would be a good improvement the standard 30mm or 32mm from the Punto 60.

The way that Tricker is able to take it out to 40mm is build up new skirts before boring out. I'm sure that if you have access to a machine shop and know someone with significant knowledge they would know how this is done.

Spoke to the chief mechanic at our work on the phone today about getting porting and polishing done and apparently its a complete waste of money unless you change the cams... Skimming makes a small difference, but if thats all ur gonna do then ur better off spending it on something different. (y)

To enlarge the TB is not an easy job to do...

You will need a machineshop to do the work. The skirts of the TB have to be enlarged to before the 40mm is possible. ;)

My education makes it possible for me to do this kind of work with the TB's and if you are not educated in a machine shop or have some knowledge with the machines, this can not be done by you on your own.

I have almost 2 years of experience with the work I do with the TB’s from the FIRE engine from Fiat, so if you like to have a TB done I suggest that you send one TB to me – I guarantee you that it works… (y)

Allot of people here in Denmark have already got their TB's done and are happy with the results... (y)

Sorry Dan but the guy is talking out his behind. A proper ported 'n' polished head will give a car 10% increase in bhp/torque, yes combined with a cam you will get bigger gains but thats just like everything on a car, the individual gains are in sum total less than the combined gains of them working together.
I didn't need cams or big valves as my car is turbo'd, just wanted a much smoother and and better place for the combustion to take place. Read the very good article in Retro Car mag (thanks Jamie) this month about head work and gains. Or read the link that Liam posted on this http://www.pumaracing.co.uk/

I know for a fact a P&P head on a 5 turbo with no cam work or increase in turbo boost will easily see 140bhp up from standard 120an integrale your looking at 250bhp up from 210. And did you know even to this day there is a dedicated part of the AMG factory just for a team of guys to port 'n' polish heads, as its still the best way to increase engine power and effiencey from a cast head. It comes down to how good the work is whats done.

Exactly Aaron apart from increasing the size of an engine the next best way of improving the power from an engine is to improve the flow of gasses into and out of the engine.

Got it in one. Why do people put on better flowing bigger air filters, or bigger beter flowing exhausts? its as you say to get the gasses in and out quicker, but they themselves can't match the gains that a proper P&P head will do, they will tho work well when combined with the head work and throttle body work which is what I'm doing.

Cams themselves are good, but you can lose a lot of low down driveability to gain more top end power and revs, so as with everything in car tuning its a compromise to meet you own needs.

Yeah on the casting idea- they would all be P+P from the factory, but mass production techniques make it impossible, so the standard head port set up is a compromise between brilliant performance and the limits of the casting equipment.
