Ok so I'll start at the beginning.
The vehicle is a 2003 with a 1.9JTD engine, it's covered 262500 miles and drove ok'ish a bit down on power and a bit of black smoke.
The clutch had a very low biting point and when the water pump started getting noisy I decided to pull the engine and gearbox out and give it a bit of TLC.
The inlet manifold was full of crud about 10mm thick all around and when I took it off I could see the valves and ports were just the same so I took the head off took the valves out and cleaned and decarbonised everything,
Rebuilt it with full head set, new water pump, timing belt kit, nice clean inlet manifold, EGR cleaned, breather pipes cleaned, boost pipes cleaned, intercooler cleaned, new clutch and refitted it all back to the car.
All was good with the world it ran brilliantly, loads smoother, lots more power.
3 or 4 weeks later the management light came on, ran diagnostics and turned out to be the MAP sensor, replaced the sensor and all was well again.
A couple of days after this I went out and it was running brilliantly, stopped at a shop got back in and it had gone into limp mode, won't rev over 3000 rpm and some grey smoke when I try to get it to rev,
I have ran the diagnostics again but there are no codes found,
Checked all the vacuum pipes, checked boost pipes, checked fuel filter, checked MAF, took EGR off to make sure it hadn't clogged, what more can I check??
Any ideas anyone?
If it hadn't have been for sentimental reasons I would never have thrown so much money at a car thats probably worth less than I've spent on parts but I'm too far invested in it now I can't just leave it so if anyone has ay ideas I'd be very grateful of any advice.
 
Maybe you need a second opinion, so try a engine cleaning service. The experience and cleaning may provide you a answer. To me it seems like you covered everything.

Sorry to hear about your problems.
What car /van is it?
What did you use to read the fault codes? If it really is in limp mode there will be a stored code or codes. Next step (if no codes) would be to read some parameters like fuel pressure, airflow, throttle position (if electronic throttle), temperature etc. To do this (and read codes properly) you need Fiat specific software like Multiecuscan www.multiecuscan.net

Do you know if there is anything similar that will work on a MAC? I don't have a windows computer or phone.

Hi,
No Apple OS equivalent I'm aware of. I understand it will run in a windows emulator if your Mac has a USB port. It does not need a powerful PC anything running Windows XP or later will work including netbooks. Windows XP laptops can be picked up very cheap on ebay or even free (Freegle Freecycle etc) .


If you are near Cambridge I can run my system on it for you.

Ok so another round of diagnostics and came up with low boost pressure.
I took the inlet pipe off the turbo and all seemed fine, no excessive slack in the bearing, spinning freely but I could hear a slight ticking sound so took the turbo off and low and behold I found the problem, the turbo vane on the exhaust side has split and is loose on the shaft through the turbo so although it spins on the turbine side it's obviously not spinning enough when it's under pressure.
So I'm off to scour the internet to see if I can find a supplier for turbo parts.
I will update with results when I've refitted the turbo.

Hi,
Thanks for update. You should be able to buy just a "cartridge". This is the center section preassembled with bearings and balanced rotor. This is much cheaper than a full turbo. I've not checked this is the exact part for your car though.
