Hi guys, I have a 1999 Fiat Ducato 2.8 motorhome (Bessacar E425).The gear box is giving me probs selecting gears with a crunch on every change.Once in gear its no problem.A slow change works ok.My question is will a 2005 Ducato 2.8 gear box be compatible.

The 2.8 non turbo gearbox is largely the same and the 1.9td. Every crunch wears the syncros and generates more swarf that wears everything else inside the box. I would first drain and inspect the condition of the oil water ingress was common in early boxes. If the oil is in poor condition then refilling with quality oil may solve it temporarily.

Could you perhaps have a non-disengaging clutch if ALL gears are crunching?

Ian.

Had a new clutch fitted March this year and gave it an oil change at the same time.Made no difference.Got a quote from a local gear box specialist to replace faulty parts for £550 but a little worried because it is to high to go in his unit and would have to be left outside overnight.

I think to take out box, strip it and repair it and refit it could be outside more than a night!

I agree it could take longer, That's why i am looking at the other gear box but it's been removed from a 2005- 2.8 Ducato and is it compatible.

I hear you but....does it crunch when you select 1st or reverse when stopped? If not, your clutch is disengaging properly. If it crunches, it is NOT.

Sorry Oigle, You are right. From start up -Clutch peddle down, first gear clean.reverse gear clean. After that going into another gear i can get a clean gear change if i depress clutch into neutral and wait 3 secs before moving into gear.

Sounds like synchros are worn then. Just wanted to be sure.
Another trick I learned. Mazda cars had weak synchros in early days and would crunch on changes. We used to drain the oil and replace with auto tranny fluid which was about a 10/30 viscosity - don't use synthetic. Within a short period the boxes would stop crunching on changes and we never had a box failure from using the thinner oil. After all, it is "gearbox" oil anyway :D
Might be worth a try for you before doing a "major"

hi. just a thought!! did it crunch BEFORE you had the new clutch fitted or only after ??

No mate, it was crunching in all gears unless i did a slow change ie pause in neutral for about 4 secs before before selecting the gear. I thought it was the clutch so i had a new clutch fitted but it made no difference.

Definitely the synchros. Have you tried the auto oil I suggested?

Ian.

you will have to pull the box if you have serious clutch trouble which is what it sounds like to me. If it has a lever and cable under the box make sure it is adjusted properly, just a little free play at the cable, and there's no harm checking the pedal end that all is well up there. disconnect the cable by unscrewing the adjusting nut and make sure the cable slides freely in the outer, and grease it well.

I have a very old Ducato 10 box that must have done hundreds of thousands and the synchro cones all seem good and there was no swarf in the oil when I drained it off so I presume the synchro is not prone to wear on these boxes.

Removing this box is not complex but getting the spares it may need may not be easy, Fiat agencies are disposing of many spares prior to 2000 or so by simply dumping them in a skip.

I have changed the oil to transmition oil but have not given it a good run yet. Will let you know results later m8.

Might take a little while to deglaze the synchro rings so give it a few runs.

Ian.
